Summary

This is an expandable mold for making concrete 1", 26.25mm projectiles. This process results in projectiles that weigh 16g, and clear 360-385 fps @ 300psi in my Nova N8, making 110 Joules of energy! This is easily my best concrete ammunition yet. 26.25" is a very close match to a 1" sch40 PVC pipe.

Print two "side" pieces, and they fit together and can be filled. You can expand your ammo making capacity by printing more "center" sections.

Post-Printing

These work with both TPU and PLA, but if you do go the PLA route, you really need to double up on release agents!

I coated my molds in PB Blaster blaster dry lube. It works very well as a release agent, and seems to be a fairly permanent coating, but I still supplement it with a bit of cooking oil on my PLA mold. You can get the dry lube here: https://amzn.to/3Rb3rFr

In the image you can see my setup. I have a large clamp in a vice, and the mold in the clamp. This works well because it gives you a nice way to apply vibrations to the mold, in order to get the air out. Use a drill with the biggest allen key you have to act as a vibrator. just push the octagonal shape of the allen key into the metal of the clamp beneath the mold, and drill until the bubbles stop.

For mixing the concrete I used fast setting post concrete, any will do, but I did pass it though a screen to get the larger rocks out. after mixing a small batch with water in a cup, it shouldn't be very watery, but add a dash of RapidSet Flow Control, and it will nearly instantly turn to a very pourable liquid.
