Summary

3D printable hand piece for Metcal soldering irons.

Parts required:
3mm DC power jack
Type F male coax connector (male to female adaptor used here)
5mm nickel plated steel strip
Coax cable
0.4mm tinned copper wire
Heat shrink

Must be printed with a material that can handle high temperatures such as ABS.

The connector solution is a bit weird but it works very well. I was unable to find the correct mating connector for the Metcal soldering tips but I discovered that a 3mm DC jack fits quite nicely, however the outer ground contact doesn't quite touch the ground terminal on the tip so I added some outer spring contacts.

Post-Printing

Step 1

Cut a strip of nickel plated steel 28mm long and solder a bare wire to it as shown (I've used 0.4mm tinned copper wire here)

Step 2

Wrap around the connector insert as tightly as possible.

Step 3

Solder in place and trim off excess. Be careful not to introduce too much heat as this will melt the plastic. Also keep in mind that the wire cannot protrude too far outwards as this will clash with the handle body.

Step 4

Repeat step 3 for the other side. Insert the 3mm DC jack in to the hole as shown.

Step 5

Connect the contact strips to the ground / outer terminal of the DC jack. Route the wire through the small groves so they they do not clash with the handle body.

Step 6

Strip the coax cable and solder to the DC jack.

Step 7

Check that the connector is able to accept a tip without getting stuck.

Step 8

Thread the cap on to the coax cable before proceeding.

Solder the other end of the coax cable to the type F coax connector.

Step 9

Apply heat shrink. I recommend using the type with adhesive inside for additional strength.

Push the coax connector in to the screw housing. This is a tight fit and may require the application of heat to soften the plastic. It is recommended to apply a small amount of epoxy to the connector end to keep it in place.

Step 10

Insert connector assembly in to handle. If this requires a significant amount of force then you may need to carefully file / cut away parts that are preventing it from being inserted all the way.

Secure the connector assembly by filling the void with hot melt glue. Insert a tip first to ensure everything is aligned.

Alternatively you can use epoxy resin but I highly recommend using a fast curing type with a thickener as otherwise it can leak through the connector assembly and make it unusable.
