Summary

I needed a replacement blade cover for my X-Acto #11 blade hobby knife, but in spite of several 3D print design options available, I could not find one that exactly met my preferences. My 3D print design, based on the Excel hobby knife cap but "tuned" to my preferences, tries to incorporate these features:

  1. Designed to not roll on slightly slanted surfaces.
  2. Reinforced tension slot edges to reduce breakage by layer line separation.
  3. A bit Longer and wider blade slot to support 3rd-party blades that may have slightly different tolerances than X-Acto brand #11 blades
  4. Tapering edge curves for easier blade insertion into the cap.
  5. Easy printing, no supports or rafts required.
  6. Source CAD file support to simplify making future hobby knife/blade cap combinations.

Source CAD Files

I created this design in FreeCAD, and have provided the source CAD files in this listing (see file with the extension FCStd"). Only minimal knowledge of FreeCAD is required if you just need to make tolerance-type changes to suit your needs or printer tolerances.

The FCStd file is table driven, which means that most of the critical dimensions are contained in an included spreadsheet. So, for most changes, all you need to do is to change the desired value in the spreadsheet to update the entire design part.

For example, if you just need to make the cap a bit tighter or looser, just edit the "Hole Diameter" cell (with the yellow background) value to make it a bit larger or smaller. Dimensions are in mm, so if just a small correction is needed, + or - 0.1mm may be enough!

If you try this, start with very minor changes, since major changes may distort the entire design and cause the update to fail. You may need to right-click on the "Body" object in the Model tab, then select "Recompute object" to see your change reflected in the orange dimension lines in a sketch.

Note that if you have problems with errors, you may need to delete all "Filletxxx" objects at the end of the Model list. They can be added back on after your dimension changes are made. Many fillets are optional anyway.
