Summary

For many of us with Ford Transit Vans, sooner or later we will "snag" the fuel door and damage the hinges. You can purchase a replacement for the entire mechanism for $60-90, but if yours, like mine was not that badly damaged you might want to try this fix first. I own a 2015 Transit, so no guarantee that this will work for your model year, but at this price (free!), what do you have to lose!

The biggest issue I had was reforming the "S" shaped wire spring back to shape. Don't do this, or get it wrong and there will be too much stress on the hinge and it will fail quickly or the door will not open fully/properly.

The only modification to the door was to drill pilot holes for the #2 sheet metal screws used to hold the parts together. Do not drill too deep or you will damage you may damage your outside door! Once you feel the drill bit "pop" thru back of the hinge you've gone far enough.

Notes:
I used PLA for printing. Time will tell if this material will hold up, but that is one reason I used screws instead of glue. These parts can easily be replaced later if need be.

Note that the screws I used are called "servo" screws (R/C modeling), but any #2 screw would be OK.
