Summary

This is my design for European light housing to Deutsch DT-4 and DT-6 adapters for Ford Sierra (and Merkur XR4Ti retrofits). The original euro light plugs are getting hard to find and more often than not are brittle from age. These use secure, waterproof and cheap commonly available Deutsch 4 pin or 6 pin connectors. I made versions with a hole & grommet to pass an M8 connector for the led accent lights (with a TPU grommet to seal the cable) and a version for the Deutsch connectors only. I printed mine in abs, I imagine it could be printed in asa, pc or nylon but the design is fitted to account for abs expansion. I wouldn't recommend PETG or PLA due to underhood temperatures. These are oriented to not require supports. Each adapter has 4 screw holes to fit both passenger and driver side headlight housings, so each one would have to be printed x2 to convert both sides.
Each contact is rated at 13 amps, a 100W bulb pulls about 6.9 amps at 14.6V so the connector rating shouldn't be an issue. The DT-4 is meant for lights without the driving lights, DT-6 is meant for lights with the inboard driving lamp. I'd suggest running dual pins for grounds when running the high beams and inboard driving lights simultaneously (separate ground for the main light and driving light).

I chose to print at 5 walls/100% infill, but I imagine 5 walls/40% infill would be sufficient
